Yeah, decision was it was a bad idea. No pictures. It is
pretty simple to thermo form the ABS, but it doesn't naturally
hold shape in long sections. The ABS would hold up well to UV
and weather but it is flexible and would require structure, too
thick to replace the styrene skin because it is heavy.
Not the answer.

I think if you went with ABS at .020" and poured polyurethane
inside you probably wouldnt even need diagonal supports. see my
post / video on pourable foam blade strength.

Good work on the foam blades.
I am working on the next iterations of the Seagull and Gull
line. The Seagull DIY will be a larger VAWT with dimensions of
48" Tall and 36" diameter. The Gull will probably see the
phasing out of the Gull 40 and efforts made to bring costs down
on the Gull 160. I will order precut foam blades and then just
have to cut the spar holes. The point for me is not having to
do a lot of meticulous labor. For you it's different. You
might spend a few hours making poured foam blades and enjoy it.
For me, just boxing and shipping takes time.
My goal is to bring the cost of the Gull 160 down to $250 and
not spend a lot of time on each one.

@HGL
Since you were on 3M's nickle you probably didn't notice the
cost, but having ANY kind of mold made -blow-vacuum-injection-
extruding die- spin mold etc. is extremely expensive. You have
to have orders of a few hundred thousand dollars coming in to
justify the cost.
