I have read that the usual chassis is made from 3" x 1" thin
wall steel box. Is there any reason why it could not be made
from a suitably strong aluminium section such as that used to
make commercial extension ladders?

3 x 1 steel is traditional, but there are karts with aluminium,
steel tube, and aluminium section, so no, ladder material should
be o.k.
I'm using 8040 and 4040 aluminium, because I don't weld.

Thanks for the reply. I was thinking of trying those aluminium
welding rods that just need a blowtorch to heat the base metal.
Otherwise it will be normal aluminium welding.

One of the very best (winner of the Corona challenge) cyclekarts
in the US is made from 2 x1 aluminium, bolted with spacers in
the tubes, and not a weld in the car.

That is one impressive car. It has given me lots of ideas for my

Rhys it's 4080 and 4040 aluminium extrusion, used for all sorts
of constructions, my 3D is made mainly from 2040.

Chris, that looks really interesting. I bet it's light
especially compared with 3 x 1 steel.
So now I know how I'll be building number 2 :-)
I've seen a meaty cnc miller and a huge 3d printer made using
that material so it should be strong enough, and flex on the
length can easily be overcome.

As Chris said, it's 8040 and 4040 aluminium extrusion, pricey,
but it has saved me having to weld pretty much anything, and if
I get it wrong it's like Meccano.
I'm pretty certain that 6030 or 4040 would be perfectly
adequate, I have a rolling toolchest in the shed, made out of
4040 and spanning around 1700mm, which is happily carrying about
250kgs without any discernable deflection.

However, I wanted to replicate the 7 chassis rails, which happen
to scale out at 80mm, so it's a bit overkill, but only about
the same weight as steel box, and far more rigid. (I hope :) )

And yes, it's a bit pricey, but I know I will be able to reuse
it somewhere if it turns out to be the wrong choice!
