Starting the aluminium bodywork
By: uncantim Date: March 15, 2024, 11:44 am

Hey people, I need your help please.
I'm about to start the bodywork on my kart and have ordered the
1.2 x 8ft x 4ft sheet which arrives on Monday.
The main tub of the body is made from ply and I don't know if I
should be glueing as well as screwing the aluminium to the ply?
If you guys have done that before what size screw did you use?
I'm also going to be riveting the Aluminium panels (not to the
ply), any guidance on the rivet size I should be using?
Thanks in advance, any help is gratefully received
Tim

Hi Tim, Don't know if its the best but Gorilla glue glues
aluminium to plywood. For your information you can rivet
aluminium to plywood if you use flange rivets & washers on the
blind side, the rivets should be 5-6 mm longer than the depth of
the hole including washer e.g. rivet through aluminium then ply
then washer. Tupperware toilets on building sites are riveted
together using washers. PS love the pedals on your kart.
Cheers Nick

Hi Tim, Gorilla polyurethane adhesive. Screw fix code 51887.
Wear gloves.

Hi Tim, I just screwed my aluminium to the ply, no glue used. As
regards rivets, I think I used 2.4mm as 3.2 look a bit heavy for
our scale.

I would use spray contact adhesive to attach the ally to the ply

Thank you for your comments fellas, all are duly noted and
considered.
So the aluminium arrived today and I'm really excited for the
weekend!
Thank you for the suggestion on rivet sizes Chris and Nick.
What size screws did you use Chris?
One thing that has been concerning me is water getting trapped
between the timber tub and the aluminium skin, hence the reason
for asking about gluing but the jury is still out atm.
Thanks once again.
Tim

Hi Tim, you could use Evo-stick sticks like adhesive, behaves
like silicone sealer but very strong bond & waterproof very
flexible. I would use in conjunction with screws, rivets.

Good old Tigerseal works well and variants thereof like this...
HTML https://www.toolstation.com/puraflex-40-pu-sealant-adhesive/p85566
It takes a lot of cleaning up and is a bit messy to use but sets
flexible and weatherproof. It is used for caravan construction
and in the automotive trade for body panels and is paintable.
With any adhesive make sure it is well spread on very thin
aluminium otherwise the lumps might strike through and show on
the surface.
